Abstract: The main objective of this research is to optimize tensile strength and dimensional accuracy in injection molding processes using Taguchi Parameter Design. An L16 orthogonal array (OA) is used in Taguchi experimental design with five control factors at four levels each and with non-controllable factor vibration. A total of 32 experiments were designed to obtain the optimal parameter setting for the process. The optimal parameters identified for the shrinkage are shot volume, 1.7 cubic inch (A4); mold term temperature, 130 ºF (B1); hold pressure, 3200 Psi (C4); injection speed, 0.61 inch3/sec (D2); and hold time of 14 seconds (E2). The optimal parameters identified for the tensile strength are shot volume, 1.7 cubic inch (A4); mold temperature, 160 ºF (B4); hold pressure, 3100 Psi (C3); injection speed, 0.69 inch3/sec (D4); and hold time of 14 seconds (E2). The Taguchi-based optimization framework was systematically and successfully implemented to obtain an adjusted optimal setting in this research. The mean shrinkage of the confirmation runs is 0.0031%, and the tensile strength value was found to be 3148.1 psi. Both outcomes are far better results from the baseline, and defects have been further reduced in injection molding processes.
Abstract: Low-pressure powder injection molding is an emerging technology for cost-effectively producing complex shape metallic parts with the proper dimensional tolerances, either in high or in low production volumes. In this study, the molding properties of cobalt-chrome-based feedstocks were evaluated for use in a low-pressure powder injection molding process. The rheological properties of feedstock formulations were obtained by mixing metallic powder with a proprietary wax-based binder system. Rheological parameters such as reference viscosity, shear rate sensitivity index, and activation energy for viscous flow, were extracted from the viscosity profiles and introduced into the Weir model to calculate the moldability index. Feedstocks were experimentally injected into a spiral mold cavity to validate the injection performance calculated with the model.
Abstract: This paper focuses on using six sigma methodologies to reach the desired shrinkage of a manufactured high-density polyurethane (HDPE) part produced by the injection molding machine. It presents a case study where the correct shrinkage is required to reduce or eliminate defects and to improve the process capability index Cp and Cpk for an injection molding process. To improve this process and keep the product within specifications, the six sigma methodology, design, measure, analyze, improve, and control (DMAIC) approach, was implemented in this study. The six sigma approach was paired with the Taguchi methodology to identify the optimized processing parameters that keep the shrinkage rate within the specifications by our customer. An L9 orthogonal array was applied in the Taguchi experimental design, with four controllable factors and one non-controllable/noise factor. The four controllable factors identified consist of the cooling time, melt temperature, holding time, and metering stroke. The noise factor is the difference between material brand 1 and material brand 2. After the confirmation run was completed, measurements verify that the new parameter settings are optimal. With the new settings, the process capability index has improved dramatically. The purpose of this study is to show that the six sigma and Taguchi methodology can be efficiently used to determine important factors that will improve the process capability index of the injection molding process.
Abstract: In this work, the composites were prepared with poly(lactic acid) (PLA) and olive husk flour (OHF) with different percentages (10, 20 and 30%) using extrusion method followed by injection molding. The morphological, mechanical properties and thermal behavior of composites were investigated. Tensile strength and elongation at break of composites showed a decreasing trend with increasing fiber content. On the other hand, Young modulus and storage modulus were increased. The addition of OHF resulted in a decrease in thermal stability of composites. The presence of OHF led to an increase in percentage of crystallinity (Xc) of PLA matrix.
Abstract: Forging, milling, turning, grinding and shaping etc. are the various industrial manufacturing processes which generate the metal waste. Grinding is extensively used in the finishing operation. The waste generated contains significant impurities apart from the metal particles. Due to these significant impurities, it becomes difficult to process and gets usually dumped in the landfills which create environmental problems. Therefore, it becomes essential to reuse metal waste to create value added products. Powder injection molding process is used for producing the porous metal matrix framework. This paper discusses the presented design of the porous framework to be used for the liquid filter application. Different parameters are optimized to obtain the better strength framework with variable porosity. Carbon nanotubes are used as reinforcing materials to enhance the strength of the metal matrix framework.
Abstract: Since additive manufacturing technologies constantly advance, the use of this technology in mold making seems reasonable. Many manufacturers of additive manufacturing machines, however, do not offer any suggestions on how to parameterize the machine to achieve optimal results for mold making. The purpose of this research is to determine the interdependencies of different materials and parameters within the PolyJet process by using design of experiments (DoE), to additively manufacture molds, e.g. for thermoforming and injection molding applications. Therefore, the general requirements of thermoforming molds, such as heat resistance, surface quality and hardness, have been identified. Then, different materials and parameters of the PolyJet process, such as the orientation of the printed part, the layer thickness, the printing mode (matte or glossy), the distance between printed parts and the scaling of parts, have been examined. The multifactorial analysis covers the following properties of the printed samples: Tensile strength, tensile modulus, bending strength, elongation at break, surface quality, heat deflection temperature and surface hardness. The key objective of this research is that by joining the results from the DoE with the requirements of the mold making, optimal and tailored molds can be additively manufactured with the PolyJet process. These additively manufactured molds can then be used in prototyping processes, in process testing and in small to medium batch production.
Abstract: This paper focuses on developing a system to transfer mold base plates and standard parts faster during the stage of injection mold design. This system not only provides a way to compare the file version, but also it utilizes Siemens NX 10 to isolate the updated information into a single executable file (.dll), and then, the file can be transferred without the need of transferring the whole file. By this way, the system can help the user to download only necessary mold base plates and standard parts, and those parts downloaded are only the updated portions.
Abstract: This paper presents an evaluation of a plastic defect in injection molding before it occurs in the process; it is known as the short shot defect. The evaluation of different parameters which affect the possibility of short shot defect is the aim of this paper. The analysis of short shot possibility is conducted via SolidWorks Plastics and Taguchi method to determine the most significant parameters. Finite Element Method (FEM) is employed to analyze two circular flat polypropylene plates of 1 mm thickness. Filling time, part cooling time, pressure holding time, melt temperature and gate type are chosen as process and geometric parameters, respectively. A methodology is presented herein to predict the possibility of the short-shot occurrence. The analysis determined melt temperature is the most influential parameter affecting the possibility of short shot defect with a contribution of 74.25%, and filling time with a contribution of 22%, followed by gate type with a contribution of 3.69%. It was also determined the optimum level of each parameter leading to a reduction in the possibility of short shot are gate type at level 1, filling time at level 3 and melt temperature at level 3. Finally, the most significant parameters affecting the possibility of short shot were determined to be melt temperature, filling time, and gate type.
Abstract: The increasing demand of thermoplastic elastomers is related to the wide range of applications, such as automotive, footwear, wire and cable industries, adhesives and medical devices, cell phones, sporting goods, toys and others. These materials are susceptible to microbial attack. Moisture and organic matter present in some areas (such as shower area and sink), provide favorable conditions for microbial proliferation, which contributes to the spread of diseases and reduces the product life cycle. Compounds based on SEBS copolymers, poly(styrene-b-(ethylene-co-butylene)-b-styrene, are a class of thermoplastic elastomers (TPE), fully recyclable and largely used in domestic appliances like bath mats and tooth brushes (soft touch). Zinc oxide and zinc ions loaded in personal and home care products have become common in the last years due to its biocidal effect. In that sense, the aim of this study was to evaluate the effect of zinc as antimicrobial agent in compounds based on SEBS/polypropylene/oil/ calcite for use as refrigerator seals (gaskets), bath mats and sink squeegee. Two zinc oxides from different suppliers (ZnO-Pe and ZnO-WR) and one masterbatch of zinc ions (M-Zn-ion) were used in proportions of 0%, 1%, 3% and 5%. The compounds were prepared using a co-rotating double screw extruder (L/D ratio of 40/1 and 16 mm screw diameter). The extrusion parameters were kept constant for all materials. Tests specimens were prepared using the injection molding machine. A compound with no antimicrobial additive (standard) was also tested. Compounds were characterized by physical (density), mechanical (hardness and tensile properties) and rheological properties (melt flow rate - MFR). The Japan Industrial Standard (JIS) Z 2801:2010 was applied to evaluate antibacterial properties against Staphylococcus aureus (S. aureus) and Escherichia coli (E. coli). The Brazilian Association of Technical Standards (ABNT) NBR 15275:2014 were used to evaluate antifungal properties against Aspergillus niger (A. niger), Aureobasidium pullulans (A. pullulans), Candida albicans (C. albicans), and Penicillium chrysogenum (P. chrysogenum). The microbiological assay showed a reduction over 42% in E. coli and over 49% in S. aureus population. The tests with fungi showed inconclusive results because the sample without zinc also demonstrated an inhibition of fungal development when tested against A. pullulans, C. albicans and P. chrysogenum. In addition, the zinc loaded samples showed worse results than the standard sample when tested against A. niger. The zinc addition did not show significant variation in mechanical properties. However, the density values increased with the rise in ZnO additives concentration, and had a little decrease in M-Zn-ion samples. Also, there were differences in the MFR results in all compounds compared to the standard.
Abstract: Nanocomposites based on polypropylene/polyamide 66 (PP/PA66) nanoblends containing organophilic montmorillonite (OMMT) and maleic anhydride grafted polypropylene (PP-g-MAH) were prepared by melt compounding method followed by injection molding. Two different types of nanoclays were used in this work. DELLITE LVF is the untreated nanoclay and DELLITE 67G is the treated one. The morphology of the nanocomposites was studied using the XR diffraction (XRD). The results indicate that the incorporation of treated nanoclay has a significant effect on the impact strength of PP/PA66 nanocomposites. Furthermore, it was found that XRD results revealed the intercalation, exfoliation of nanaclays of nanocomposites.
Abstract: Internal circulation two-platen clamping system for
injection molding machine (IMM) has many potential advantages on
energy-saving. In order to estimate its properties, experiments were
carried out in this paper. Displacement and pressure of the components
were measured. In comparison, the model of hydraulic clamping
system was established by using AMESim. The related parameters as
well as the energy consumption could be calculated. According to the
analysis, the hydraulic system was optimized in order to reduce the
energy consumption.
Abstract: Polylactic acid (PLA) is the most commercially
available bio-based and biodegradable plastic at present. PLA has
been used in plastic related industries including single-used
containers, disposable and environmentally friendly packaging owing
to its renewability, compostability, biodegradability, and safety.
Although PLA demonstrates reasonably good optical, physical,
mechanical and barrier properties comparable to the existing
petroleum-based plastics, its brittleness and mold shrinkage as well as
its price are the points to be concerned for the production of rigid and
semi-rigid packaging. Blending PLA with other bio-based polymers
including thermoplastic starch (TPS) is an alternative not only to
achieve a complete bio-based plastic, but also to reduce the
brittleness, shrinkage during molding and production cost of the
PLA-based products. TPS is a material produced mainly from starch
which is cheap, renewable, biodegradable, compostable, and nontoxic.
It is commonly prepared by a plasticization of starch under
applying heat and shear force. Although glycerol has been reported as
one of the most plasticizers used for preparing TPS, its migration
caused the surface stickiness of the TPS products. In some cases,
mixed plasticizers or natural fibers have been applied to impede the
retrogradation of starch or reduce the migration of glycerol. The
introduction of fibers into TPS-based materials could reinforce the
polymer matrix as well. Therefore, the objective of the present
research is to study the effect of starch type (i.e. native starch and
phosphate starch), plasticizer type (i.e. glycerol and xylitol with a
weight ratio of glycerol to xylitol of 100:0, 75:25, 50:50, 25:75 and
0:100) and fiber content (i.e. in the range of 1-25 %wt) on properties
of PLA/TPS blend and composite. PLA/TPS blends and composites
were prepared using a twin-screw extruder and then converted into
dumbbell-shaped specimens using an injection molding machine. The
PLA/TPS blends prepared by using phosphate starch showed higher
tensile strength and stiffness than the blends prepared by using native
one. In contrast, the blends from native starch exhibited higher
extensibility and heat distortion temperature (HDT) than those from
the modified starch. Increasing xylitol content resulted in enhanced
tensile strength, stiffness and water resistance, but decreased
extensibility and HDT of the PLA/TPS blend. Tensile properties and
hydrophobicity of the blend could be improved by incorporating
silane treated-jute fibers.
Abstract: The detection of the polymer melt state during
manufacture process is regarded as an efficient way to control the
molded part quality in advance. Online monitoring rheological
property of polymer melt during processing procedure provides an
approach to understand the melt state immediately. Rheological
property reflects the polymer melt state at different processing
parameters and is very important in injection molding process
especially. An approach that demonstrates how to calculate
rheological property of polymer melt through in-process
measurement, using injection molding as an example, is proposed in
this study. The system consists of two sensors and a data acquisition
module can process the measured data, which are used for the
calculation of rheological properties of polymer melt. The rheological
properties of polymer melt discussed in this study include shear rate
and viscosity which are investigated with respect to injection speed
and melt temperature. The results show that the effect of injection
speed on the rheological properties is apparent, especially for high
melt temperature and should be considered for precision molding
process.
Abstract: This study presents a cost-effective approach for rapid
fabricating modeling platforms utilized in fused deposition modeling
system. A small-batch production of modeling platforms about 20
pieces can be obtained economically through silicone rubber mold
using vacuum casting without applying the plastic injection molding.
The air venting systems is crucial for fabricating modeling platform
using vacuum casting. Modeling platforms fabricated can be used for
building rapid prototyping model after sandblasting. This study offers
industrial value because it has both time-effectiveness and
cost-effectiveness.
Abstract: Inconel718 has been widely used as a super alloy in aerospace application due to the high strength at elevated temperatures, satisfactory oxidation resistance and heat corrosion resistance. In this study, the Inconel718 has been fabricated using high technology of Metal Injection Molding (MIM) process due to the cost effective technique for producing small, complex and precision parts in high volume compared with conventional method through machining. Through MIM, the binder system is one of the most important criteria in order to successfully fabricate the Inconel718. Even though, the binder system is a temporary, but failure in the selection and removal of the binder system will affect on the final properties of the sintered parts. Therefore, the binder system based on palm oil derivative which is palm stearin has been formulated and developed to replace the conventional binder system. The rheological studies of the mixture between the powder and binders system have been determined properly in order to be successful during injection into injection molding machine. After molding, the binder holds the particles in place. The binder system has to be removed completely through debinding step. During debinding step, solvent debinding and thermal pyrolysis has been used to remove completely of the binder system. The debound part is then sintered to give the required physical and mechanical properties. The results show that the properties of the final sintered parts fulfill the Standard Metal Powder Industries Federation (MPIF) 35 for MIM parts.
Abstract: Polymer melt compressibility and mold surface roughness, which are generally ignored during the filling stage of the conventional injection molding, may become increasingly significant in micro injection molding where the parts become smaller. By employing the 2.5D generalized Hele-Shaw model, we presented here the effects of polymer compressibility and mold surface roughness on mold-filling in a micro-thickness cavity. To elucidate the effects of surface roughness, numerical investigations were conducted using a cavity flat plate which has two halves with different surface roughness. This allows the comparison of flow field on two different halves under identical processing conditions but with different roughness. Results show that polymer compressibility and mold surface roughness have effects on mold filling in micro injection molding. There is in shrinkage reduction as the density is increased due to polymer melt compressibility during the filling stage.
Abstract: Injection molding is a very complicated process to
monitor and control. With its high complexity and many process
parameters, the optimization of these systems is a very challenging
problem. To meet the requirements and costs demanded by the
market, there has been an intense development and research with the
aim to maintain the process under control. This paper outlines the
latest advances in necessary algorithms for plastic injection process
and monitoring, and also a flexible data acquisition system that
allows rapid implementation of complex algorithms to assess their
correct performance and can be integrated in the quality control
process. This is the main topic of this paper. Finally, to demonstrate
the performance achieved by this combination, a real case of use is
presented.
Abstract: To understand complex living system an effort has
made by mechanical engineers and dentists to deliver prompt
products and services to patients concerned about their aesthetic look.
Since two decades various bracket systems have designed involving
techniques like milling, injection molding which are technically not
flexible for the customized dental product development. The aim of
this paper to design, develop a customized system which is
economical and mainly emphasizes the expertise design and
integration of engineering and dental fields. A custom made selfadjustable
lingual bracket and customized implants are designed and
developed using computer aided design (CAD) and rapid prototyping
technology (RPT) to improve the smiles and to overcome the
difficulties associated with conventional ones. Lengthy orthodontic
treatment usually not accepted by the patients because the patient
compliance is lost. Patient-s compliance can be improved by
facilitating faster tooth movements by designing a localized dental
vibrator using advanced engineering principles.
Abstract: Plastics occupy wide place in the applications of
automotive, electronics and house goods. Especially reinforced
plastics become popular because of their high strength besides their
advantages of low weight and easy manufacturability. In this study,
mechanical and morphological properties of polypropylene (PP) and
high density polyethylene (HDPE) matrix composites reinforced with
surface modified nano titan dioxide (TiO2) particles were
investigated. Surface modification was made by coating the nano
powders with maleic anhydride grafted styrene ethylene butylene
styrene (SEBS-g-MA) and silane, respectively. After surface
modification, PP/TiO2 and HDPE/TiO2 composites were obtained by
using twin screw extruder at titan dioxide loading of 1 wt.%, 3 wt.%
and 5 wt.%. Effects of surface modification were determined by
thermal and morphological analysis. SEBS-g-MA provided bridging
effect between TiO2 particles and polymer matrix while silane was
effective as a dispersant. Depending on that, homogenous structures
without agglomeration were obtained. Mechanical tests were
performed on the injection moldings of the composites for obtaining
the impact strength, tensile strength, stress at break, elongation and
elastic modulus. Reinforced HDPE and PP moldings gave higher
tensile strength and elastic modulus due to the rigid structure of TiO2.
Slight increment was seen in stress at break. Elongation and impact
strength decreased due to the stiffness of the nano titan dioxide.
Abstract: The effective machine-job assignment of injection
molding machines is very important for industry because it is not
only directly affects the quality of the product but also the
performance and lifetime of the machine as well. The phase of
machine selection was mostly done by professionals or experienced
planners, so the possibility of matching a job with an inappropriate
machine might occur when it was conducted by an inexperienced
person. It could lead to an uneconomical plan and defects. This
research aimed to develop a machine selection system for plastic
injection machines as a tool to help in decision making of the user.
This proposed system could be used both in normal times and in
times of emergency. Fuzzy logic principle is applied to deal with
uncertainty and mechanical factors in the selection of both quantity
and quality criteria. The six criteria were obtained from a plastic
manufacturer's case study to construct a system based on fuzzy logic
theory using MATLAB. The results showed that the system was able
to reduce the defects of Short Shot and Sink Mark to 24.0% and
8.0% and the total defects was reduced around 8.7% per month.
