Abstract: Shell has developed a mono-diameter well concept for oil and gas wells as opposed to the traditional telescopic well design. A Mono-diameter well design allows well to have a single inner diameter from the surface all the way down to reservoir to increase production capacity, reduce material cost and reduce environmental footprint. This is achieved by expansion of liners (casing string) concerned using an expansion tool (e.g. a cone). Since the well is drilled in stages and liners are inserted to support the borehole, overlap sections between consecutive liners exist which should be expanded. At overlap, the previously inserted casing which can be expanded or unexpanded is called the host casing and the newly inserted casing is called the expandable casing. When the cone enters the overlap section, an expandable casing is expanded against a host casing, a cured cement layer and formation. In overlap expansion, ironing or lengthening may appear instead of shortening in the expandable casing when the pressure exerted by the host casing, cured cement layer and formation exceeds a certain limit. This pressure is related to cement strength, thickness of cement layer, host casing material mechanical properties, host casing thickness, formation type and formation strength. Ironing can cause implications that hinder the deployment of the technology. Therefore, the understanding of ironing becomes essential. A physical model is built in-house to calculate expansion forces, stresses, strains and post expansion casing dimensions under different conditions. In this study, only free casing and overlap expansion of two casings are addressed while the cement and formation will be incorporated in future study. Since the axial strain can be predicted by the physical model, the onset of ironing can be confirmed. In addition, this model helps in understanding ironing and the parameters influencing it. Finally, the physical model is validated with Finite Element (FE) simulations and small-scale experiments. The results of the study confirm that high pressure leads to ironing when the casing is expanded in tension mode.
Abstract: In this work, the plastic behaviour of cold-rolled zinc
coated dual-phase steel sheets DP600 and DP800 grades is firstly
investigated with the help of uniaxial, hydraulic bulge and Forming
Limit Curve (FLC) tests. The uniaxial tensile tests were performed in
three angular orientations with respect to the rolling direction to
evaluate the strain-hardening and plastic anisotropy. True stressstrain
curves at large strains were determined from hydraulic bulge
testing and fitted to a work-hardening equation. The limit strains are
defined at both localized necking and fracture conditions according to
Nakajima’s hemispherical punch procedure. Also, an elasto-plastic
localization model is proposed in order to predict strain and stress
based forming limit curves. The investigated dual-phase sheets
showed a good formability in the biaxial stretching and drawing FLC
regions. For both DP600 and DP800 sheets, the corresponding
numerical predictions overestimated and underestimated the
experimental limit strains in the biaxial stretching and drawing FLC
regions, respectively. This can be attributed to the restricted failure
necking condition adopted in the numerical model, which is not
suitable to describe the tensile and shear fracture mechanisms in
advanced high strength steels under equibiaxial and biaxial stretching
conditions.
Abstract: Vancron 40, a nitrided powder metallurgical tool
Steel, is used in cold work applications where the predominant failure
mechanisms are adhesive wear or galling. Typical applications of
Vancron 40 are among others fine blanking, cold extrusion, deep
drawing and cold work rolls for cluster mills. Vancron 40 positive
results for cold work rolls for cluster mills and as a tool for some
severe metal forming process makes it competitive compared to other
type of work rolls that require higher precision, among others in cold
rolling of thin stainless steel, which required high surface finish
quality. In this project, three roll materials for cold rolling of stainless
steel strip was examined, Vancron 40, Narva 12B (a high-carbon,
high-chromium tool steel alloyed with tungsten) and Supra 3 (a
Chromium-molybdenum tungsten-vanadium alloyed high speed
steel). The purpose of this project was to study the depth profiles of
the ironed stainless steel strips, emergence of galling and to study the
lubrication performance used by steel industries. Laboratory
experiments were conducted to examine scratch of the strip, galling
and surface roughness of the roll materials under severe tribological
conditions. The critical sliding length for onset of galling was
estimated for stainless steel with four different lubricants. Laboratory
experiments result of performance evaluation of resistance capability
of rolls toward adhesive wear under severe conditions for low and
high reductions. Vancron 40 in combination with cold rolling
lubricant gave good surface quality, prevents galling of
metal surfaces and good bearing capacity.
Abstract: In sheet metal forming process, raw material
mechanical properties are important parameters. This paper is to
compare the wall’s incline angle or formability of SS 400 steel and
SUS 304 stainless steel in single point incremental forming. The two
materials are ferrous base alloyed, which have the different unit cell,
mechanical property and chemical composition. They were forming
into cone shape specimens having 100 mm diameter with different
wall’s incline angle: 90o, 75o and 60o. The investigation was
continued until the specimens formed surface facture. The
experimental result showed that the smaller the wall incline angle
higher the formability with the both materials. The formability limit
of the ferrous base alloy was approx. 60o wall’s incline angle. By
nature, SS 400 has higher formability than SUS 304. This result can
be used as the initial data in designing the single point incremental
forming parts.
Abstract: This paper aims at experimental and numerical investigation of springback behavior of sheet metals during L-bending process with emphasis on Stribeck-type friction modeling. The coefficient of friction in Stribeck curve depends on sliding velocity and contact pressure. The springback behavior of mild steel and aluminum alloy 6022-T4 sheets was studied experimentally and using numerical simulations with ABAQUS software with two types of friction model: Coulomb friction and Stribeck friction. The influence of forming speed on springback behavior was studied experimentally and numerically. The results showed that Stribeck-type friction model has better results in predicting springback in sheet metal forming. The FE prediction error for mild steel and 6022-T4 AA is 23.8%, 25.5% respectively, using Coulomb friction model and 11%, 13% respectively, using Stribeck friction model. These results show that Stribeck model is suitable for simulation of sheet metal forming especially at higher forming speed.
Abstract: The design of multi stage deep drawing processes requires the evaluation of many process parameters such as the intermediate die geometry, the blank shape, the sheet thickness, the blank holder force, friction, lubrication etc..These process parameters have to be determined for the optimum forming conditions before the process design. In general sheet metal forming may involve stretching drawing or various combinations of these basic modes of deformation. It is important to determine the influence of the process variables in the design of sheet metal working process. Especially, the punch and die corner for deep drawing will affect the formability. At the same time the prediction of sheet metals springback after deep drawing is an important issue to solve for the control of manufacturing processes. Nowadays, the importance of this problem increases because of the use of steel sheeting with high stress and also aluminum alloys.
The aim of this paper is to give a better understanding of the springback and its effect in various sheet metals forming process such as expansion and restreint deep drawing in the cup drawing process, by varying radius die, lubricant for two commercially available materials e.g. galvanized steel and Aluminum sheet. To achieve these goals experiments were carried out and compared with other results. The original of our purpose consist on tests which are ensured by adapting a U-type stretching-bending device on a tensile testing machine, where we studied and quantified the variation of the springback.
Abstract: Materials with ultrafine-grained structure and unique physical and mechanical properties can be obtained by methods of severe plastic deformation, which include processes of asymmetric rolling (AR). Asymmetric rolling is a very effective way to create ultrafine-grained structures of metals and alloys. Since the asymmetric rolling is a continuous process, it has great potential for industrial production of ultrafine-grained structure sheets. Basic principles of asymmetric rolling are described in detail in scientific literature. In this work finite element modeling of asymmetric rolling and metal forming processes in multiroll gauge was performed. Parameters of the processes which allow achieving significant values of shear strain were defined. The results of the study will be useful for the research of the evolution of ultra-fine metal structure in asymmetric rolling.
Abstract: The paper analyzes the response of buildings and industrially structures on seismic waves (low frequency mechanical vibration) generated by blasting operations. The principles of seismic analysis can be applied for different kinds of excitation such as: earthquakes, wind, explosions, random excitation from local transportation, periodic excitation from large rotating and/or machines with reciprocating motion, metal forming processes such as forging, shearing and stamping, chemical reactions, construction and earth moving work, and other strong deterministic and random energy sources caused by human activities. The article deals with the response of seismic, low frequency, mechanical vibrations generated by nearby blasting operations on a residential home. The goal was to determine the fundamental natural frequencies of the measured structure; therefore it is important to determine the resonant frequencies to design a suitable modal damping. The article also analyzes the package of seismic waves generated by blasting (Primary waves – P-waves and Secondary waves S-waves) and investigated the transfer regions. For the detection of seismic waves resulting from an explosion, the Fast Fourier Transform (FFT) and modal analysis, in the frequency domain, is used and the signal was acquired and analyzed also in the time domain. In the conclusions the measured results of seismic waves caused by blasting in a nearby quarry and its effect on a nearby structure (house) is analyzed. The response on the house, including the fundamental natural frequency and possible fatigue damage is also assessed.
Abstract: The present research study focuses on the investigation of the influence of sand blasting on formed mild steel samples. The investigation involved the examinations on the parent material and a sand blasted material. The results were compared to the mechanically formed materials (sand and non-sand blasted) as well as a laser formed material (sand and non-sand blasted). Each material was characterized for the grain sizes and hardness. The percentage change in the grain sizes was quantified and correlation to the microhardness values was established. The Ultimate Tensile Strength (UTS) of the materials was also quantified using the obtained hardness values. The investigations revealed that the sand blasting causes an increase in the Vickers microhardness values of all the materials which also led to an increase in the UTS. After the forming operation, the microstructure revealed elongated grains as compared to almost equiaxed obtained from the parent non-sand blasted materials.
Abstract: Oxyhydrogen is a mixture of Hydrogen (H2) and Oxygen (O2) gases. Detonative mixtures of oxyhydrogens with various combinations of these two gases were used in Gas Detonation Forming (GDF) to form sheets of mild steel. In die forming experiments, three types of conical dies with apex angles of 60, 90 and 120 degrees were used. Pressure of mixtures inside the chamber before detonation was varied from 3 Bar to 5 Bar to investigate the effect of pre-detonation pressure in the forming process. On each conical die, several experiments with different percentages of Hydrogen were carried out to determine the optimum gaseous mixture. According to our results the best forming process occurred when approximately 50-70%. Hydrogen was employed in the mixture. Furthermore, the experimental results were compared to the ones from FEM analysis. The FEM simulation results of thickness strain, hoop strain, thickness variation and deformed geometry are promising.
Abstract: Because of high ductility, aluminum alloys, have been widely used as an important base of metal forming industries. But the main week point of these alloys is their low strength so in forming them with conventional methods like deep drawing, hydro forming, etc have been always faced with problems like fracture during of forming process. Because of this, recently using of explosive forming method for forming of these plates has been recommended. In this paper free explosive forming of A2024 aluminum alloy is numerically simulated and during it, explosion wave propagation process is studied. Consequences of this simulation can be effective in prediction of quality of production. These consequences are compared with an experimental test and show the superiority of this method to similar methods like hydro forming and deep drawing.
Abstract: In this research, Forming Limit Diagrams for supertension
sheet metals which are using in automobile industry have
been obtained. The exerted strains to sheet metals have been
measured with four different methods and the errors of each method
have also been represented. These methods have been compared with
together and the most efficient and economic way of extracting of the
exerted strains to sheet metals has been introduced. In this paper total
error and uncertainty of FLD extraction procedures have been
derived. Determination of the measurement uncertainty in extracting
of FLD has a great importance in design and analysis of the sheet
metal forming process.
Abstract: To investigate the behavior of sheet metals during
forming tailor welded blanks (TWB) of various thickness made via
Co2 Laser welding are under consideration. These blanks are formed
used two different forming methods of rubber as well as the
conventional punch and die methods. The main research objective is
the effects of using a rubber die instead of a solid one the
displacement of the weld line and the press force needed for forming.
Specimens with thicknesses of 0.5, 0.6, 0.8 and 1mm are subjected to
Erichsen two dimensional tests and the resulted force for each case
are compared. This is followed by a theoretical and numerical study
of press force and weld line displacement. It is concluded that using
rubber pad forming (RPF) causes a reduction in weld line
displacement and an increase in the press force.
Abstract: This paper aims to study the methodology of building the knowledge of planning adequate punches in order to complete the task of strip layout for shearing processes, using progressive dies. The proposed methodology uses die design rules and characteristics of different types of punches to classify them into five groups: prior use (the punches must be used first), posterior use (must be used last), compatible use (may be used together), sequential use (certain punches must precede some others) and simultaneous use (must be used together). With these five groups of punches, the searching space of feasible designs will be greatly reduced, and superimposition becomes a more effective method of punch layout. The superimposition scheme will generate many feasible solutions, an evaluation function based on number of stages, moment balancing and strip stability is developed for helping designers to find better solutions.
Abstract: In a metal forming process, the friction between the
material and the tools influences the process by modifying the stress
distribution of the workpiece. This frictional behaviour is often taken
into account by using a constant coefficient of friction in the finite
element simulations of sheet metal forming processes. However,
friction coefficient varies in time and space with many parameters.
The Stribeck friction model is investigated in this study to predict
springback behaviour of AA6061-T4 sheets during V-bending
process. The coefficient of friction in Stribeck curve depends on
sliding velocity and contact pressure. The plane-strain bending
process is simulated in ABAQUS/Standard. We compared the
computed punch load-stroke curves and springback related to the
constant coefficient of friction with the defined friction model. The
results clearly showed that the new friction model provides better
agreement between experiments and results of numerical simulations.
The influence of friction models on stress distribution in the
workpiece is also studied numerically
Abstract: Air bending is one of the important metal forming
processes, because of its simplicity and large field application.
Accuracy of analytical and empirical models reported for the analysis
of bending processes is governed by simplifying assumption and do
not consider the effect of dynamic parameters. Number of researches
is reported on the finite element analysis (FEA) of V-bending, Ubending,
and air V-bending processes. FEA of bending is found to be
very sensitive to many physical and numerical parameters. FE
models must be computationally efficient for practical use. Reported
work shows the 3D FEA of air bending process using Hyperform LSDYNA
and its comparison with, published 3D FEA results of air
bending in Ansys LS-DYNA and experimental results. Observing the
planer symmetry and based on the assumption of plane strain
condition, air bending problem was modeled in 2D with symmetric
boundary condition in width. Stress-strain results of 2D FEA were
compared with 3D FEA results and experiments. Simplification of
air bending problem from 3D to 2D resulted into tremendous
reduction in the solution time with only marginal effect on stressstrain
results. FE model simplification by studying the problem
symmetry is more efficient and practical approach for solution of
more complex large dimensions slow forming processes.
Abstract: Intelligent deep-drawing is an instrumental research field in sheet metal forming. A set of 28 different experimental data have been employed in this paper, investigating the roles of die radius, punch radius, friction coefficients and drawing ratios for axisymmetric workpieces deep drawing. This paper focuses an evolutionary neural network, specifically, error back propagation in collaboration with genetic algorithm. The neural network encompasses a number of different functional nodes defined through the established principles. The input parameters, i.e., punch radii, die radii, friction coefficients and drawing ratios are set to the network; thereafter, the material outputs at two critical points are accurately calculated. The output of the network is used to establish the best parameters leading to the most uniform thickness in the product via the genetic algorithm. This research achieved satisfactory results based on demonstration of neural networks.
Abstract: A lot of research made during these last 15 years
showed that the quantification of the springback has a significant role
in the industry of sheet metal forming. These studies were made with
the objective of finding techniques and methods to minimize or
completely avoid this permanent physical variation. Moreover, the
use of steel and aluminum alloys in the car industry and aviation
poses every day the problem of the springback. The determination in
advance of the quantity of the springback allows consequently the
design and manufacture of the tool. The aim of this paper is to study
experimentally the influence of the blank holder force BHF and the
radius of curvature of the die on the springback and their influence on
the strain in various zone of specimen.
The original of our purpose consist on tests which are ensured by
adapting a U-type stretching-bending device on a tensile testing
machine, where we studied and quantified the variation of the
springback according to displacement.
