Abstract: In recent years, maintenance optimization has attracted special attention due to the growth of industrial systems complexity. Maintenance costs are high for many systems, and preventive maintenance is effective when it increases operations' reliability and safety at a reduced cost. The novelty of this research is to consider general repair in the modeling of multi-unit series systems and solve the maintenance problem for such systems using the semi-Markov decision process (SMDP) framework. We propose an opportunistic maintenance policy for a series system composed of two main units. Unit 1, which is more expensive than unit 2, is subjected to condition monitoring, and its deterioration is modeled using a gamma process. Unit 1 hazard rate is estimated by the proportional hazards model (PHM), and two hazard rate control limits are considered as the thresholds of maintenance interventions for unit 1. Maintenance is performed on unit 2, considering an age control limit. The objective is to find the optimal control limits and minimize the long-run expected average cost per unit time. The proposed algorithm is applied to a numerical example to compare the effectiveness of the proposed policy (policy Ⅰ) with policy Ⅱ, which is similar to policy Ⅰ, but instead of general repair, replacement is performed. Results show that policy Ⅰ leads to lower average cost compared with policy Ⅱ.
Abstract: Currently, extensive signal analysis is performed in order to evaluate structural health of turbomachinery blades. This approach is affected by constraints of time and the availability of qualified personnel. Thus, new approaches to blade dynamics identification that provide faster and more accurate results are sought after. Generally, modal analysis is employed in acquiring dynamic properties of a vibrating turbomachinery blade and is widely adopted in condition monitoring of blades. The analysis provides useful information on the different modes of vibration and natural frequencies by exploring different shapes that can be taken up during vibration since all mode shapes have their corresponding natural frequencies. Experimental modal testing and finite element analysis are the traditional methods used to evaluate mode shapes with limited application to real live scenario to facilitate a robust condition monitoring scheme. For a real time mode shape evaluation, rapid evaluation and low computational cost is required and traditional techniques are unsuitable. In this study, artificial neural network is developed to evaluate the mode shape of a lab scale rotating blade assembly by using result from finite element modal analysis as training data. The network performance evaluation shows that artificial neural network (ANN) is capable of mapping the correlation between natural frequencies and mode shapes. This is achieved without the need of extensive signal analysis. The approach offers advantage from the perspective that the network is able to classify mode shapes and can be employed in real time including simplicity in implementation and accuracy of the prediction. The work paves the way for further development of robust condition monitoring system that incorporates real time mode shape evaluation.
Abstract: Nowadays, induction motors have a significant role in industries. Condition monitoring (CM) of this equipment has gained a remarkable importance during recent years due to huge production losses, substantial imposed costs and increases in vulnerability, risk, and uncertainty levels. Motor current signature analysis (MCSA) is one of the most important techniques in CM. This method can be used for rotor broken bars detection. Signal processing methods such as Fast Fourier transformation (FFT), Wavelet transformation and Empirical Mode Decomposition (EMD) are used for analyzing MCSA output data. In this study, these signal processing methods are used for broken bar problem detection of Mobarakeh steel company induction motors. Based on wavelet transformation method, an index for fault detection, CF, is introduced which is the variation of maximum to the mean of wavelet transformation coefficients. We find that, in the broken bar condition, the amount of CF factor is greater than the healthy condition. Based on EMD method, the energy of intrinsic mode functions (IMF) is calculated and finds that when motor bars become broken the energy of IMFs increases.
Abstract: Leakage current monitoring for high voltage transmission line insulators is of interest as a performance indicator. Presently, to the best of our knowledge, there is no commercially available, clamp-on type, non-intrusive device for measuring leakage current on energised high voltage direct current (HVDC) transmission line insulators. The South African power utility, Eskom, is investigating the development of such a hand-held sensor for two important applications; first, for continuous real-time condition monitoring of HVDC line insulators and, second, for use by live line workers to determine if it is safe to work on energised insulators. In this paper, a DC leakage current sensor based on magnetic field sensing techniques is developed. The magnetic field sensor used in the prototype can also detect alternating current up to 5 MHz. The DC leakage current prototype detects the magnetic field associated with the current flowing on the surface of the insulator. Preliminary HVDC leakage current measurements are performed on glass insulators. The results show that the prototype can accurately measure leakage current in the specified current range of 1-200 mA. The influence of external fields from the HVDC line itself on the leakage current measurements is mitigated through a differential magnetometer sensing technique. Thus, the developed sensor can perform measurements on in-service HVDC insulators. The research contributes to the body of knowledge by providing a sensor to measure leakage current on energised HVDC insulators non-intrusively. This sensor can also be used by live line workers to inform them whether or not it is safe to perform maintenance on energized insulators.
Abstract: Acoustic sensors are extensively used in recent days not only for sensing and condition monitoring applications but also for small scale energy harvesting applications to power wireless sensor networks (WSN) due to their inherent advantages. The natural frequency of the structure plays a major role in energy harvesting applications since the sensor key element has to operate at resonant frequency. In this paper, circular diaphragm based MEMS acoustic sensor is modelled by Lumped Element Model (LEM) and the natural frequency is compared with the simulated model using Finite Element Method (FEM) tool COMSOL Multiphysics. The sensor has the circular diaphragm of 3000 µm radius and thickness of 30 µm to withstand the high SPL (Sound Pressure Level) and also to withstand the various fabrication steps. A Piezoelectric ZnO layer of thickness of 1 µm sandwiched between two aluminium electrodes of thickness 0.5 µm and is coated on the diaphragm. Further, a channel with radius 3000 µm radius and length 270 µm is connected at the bottom of the diaphragm. The natural frequency of the structure by LEM method is approximately 16.6 kHz which is closely matching with that of simulated structure with suitable approximations.
Abstract: Liquid sprays of water are frequently used in air pollution control for gas cooling purposes and for gas cleaning. Twin-fluid nozzles with internal mixing are often used for these purposes because of the small size of the drops produced. In these nozzles the liquid is dispersed by compressed air or another pressurized gas. In high efficiency scrubbers for particle separation, several nozzles are operated in parallel because of the size of the cross section. In such scrubbers, the scrubbing water has to be re-circulated. Precipitation of some solid material can occur in the liquid circuit, caused by chemical reactions. When such precipitations are detached from the place of formation, they can partly or totally block the liquid flow to a nozzle. Due to the resulting unbalanced supply of the nozzles with water and gas, the efficiency of separation decreases. Thus, the nozzles have to be cleaned if a certain fraction of blockages is reached. The aim of this study was to provide a tool for continuously monitoring the status of the nozzles of a scrubber based on the available operation data (water flow, air flow, water pressure and air pressure). The difference between the air pressure and the water pressure is not well suited for this purpose, because the difference is quite small and therefore very exact calibration of the pressure measurement would be required. Therefore, an equation for the reference air flow of a nozzle at the actual water flow and operation pressure was derived. This flow can be compared with the actual air flow for assessment of the status of the nozzles.
Abstract: Centrifugal pumps are complex machines which can experience different types of fault. Condition monitoring can be used in centrifugal pump fault detection through vibration analysis for mechanical and hydraulic forces. Vibration analysis methods have the potential to be combined with artificial intelligence systems where an automatic diagnostic method can be approached. An automatic fault diagnosis approach could be a good option to minimize human error and to provide a precise machine fault classification. This work aims to introduce an approach to centrifugal pump fault diagnosis based on artificial intelligence and genetic algorithm systems. An overview of the future works, research methodology and proposed experimental setup is presented and discussed. The expected results and outcomes based on the experimental work are illustrated.
Abstract: In the current mine air compressors monitoring system, there are some difficulties in the installation and maintenance because of the wired connection. To solve the problem, this paper introduces a new air compressors monitoring system based on ZigBee in which the monitoring parameters are transmitted wirelessly. The collecting devices are designed to form a cluster network to collect vibration, temperature, and pressure of air cylinders and other parameters. All these devices are battery-powered. Besides, the monitoring software in PC is developed using MFC. Experiments show that the designed wireless sensor network works well in the site environmental condition and the system is very convenient to be installed since the wireless connection. This monitoring system will have a wide application prospect in the upgrade of the old monitoring system of the air compressors.
Abstract: This study investigates the mechanism of a Gyratory crusher-located in Golgohar mining and industrial Co. specifically with a focus on stresses distribution and fatigue failure of its main shaft. At first step, the cross section of the fractured shaft is studied, and the crack growth is analyzed. Then, the rotational motion of the shaft and the oil temperature of oil circuit of equipment are monitored. Condition monitoring is used to help finding a better modification. Based on the results of this study, the main causes of shaft failure are identified, and corrective solution is offered to increase crusher performance, especially its main shaft life. To predict the efficiency of the proposed modification, finite element simulation is performed, and its results are compared with the similar modified cases. The comparison and interpretation of simulation results confirm the efficiency of proposed corrective method.
Abstract: Systems for detection of damages in railway pantographs effectively reduce the cost of maintenance and improve time scheduling. In this paper, we present an approach to design a monitoring tool fitting strong customer requirements such as portability and ease of use. Pantograph has been modeled to estimate its dynamical properties, since no data are available. With the aim to focus on suspensions health, a two Degrees of Freedom (DOF) scheme has been adopted. Parameters have been calculated by means of analytical dynamics. A Finite Element Method (FEM) modal analysis verified the former model with an acceptable error. The detection strategy seeks phase-plots topology alteration, induced by defects. In order to test the suitability of the method, leakage in the dashpot was simulated on the lumped model. Results are interesting because changes in phase plots are more appreciable than frequency-shift. Further calculations as well as experimental tests will support future developments of this smart strategy.
Abstract: Cutting tools with ceramic inserts are often used in the process of machining many types of superalloy, mainly due to their high strength and thermal resistance. Nevertheless, during the cutting process, the plastic flow wear generated in these inserts enhances and propagates cracks due to high temperature and high mechanical stress. This leads to a very variable failure of the cutting tool. This article explores the relationship between the continuous wear that ceramic SiAlON (solid solutions based on the Si3N4 structure) inserts experience during a high-speed machining process and the evolution of sparks created during the same process. These sparks were analysed through pictures of the cutting process recorded using an SLR camera. Features relating to the intensity and area of the cutting sparks were extracted from the individual pictures using image processing techniques. These features were then related to the ceramic insert’s crater wear area.
Abstract: The operational life of rotating machines has to be extended using a predictive condition maintenance tool. Among various condition monitoring techniques, vibration analysis is most widely used technique in industry. Signals are extracted for evaluating the condition of machine; further diagnostics is carried out with detected signals to extend the life of machine. With help of detected signals, further interpretations are done to predict the occurrence of defects. To study the problem of defects, a test rig with various possibilities of defects is constructed and experiments are performed considering the unbalanced condition. Further, this paper presents an approach for fault diagnosis of unbalance condition using Elman neural network and frequency-domain vibration analysis. Amplitudes with variation in acceleration are fed to Elman neural network to classify fault or no-fault condition. The Elman network is trained, validated and tested with experimental readings. Results illustrate the effectiveness of Elman network in rotor-bearing system.
Abstract: Monitoring of tool wear in milling operations is essential for achieving the desired dimensional accuracy and surface finish of a machined workpiece. Although there are numerous statistical models and artificial intelligence techniques available for monitoring the wear of cutting tools, these techniques cannot pin point which cutting edge of the tool, or which insert in the case of indexable tooling, is worn or broken. Currently, the task of monitoring the wear on the tool cutting edges is carried out by the operator who performs a manual inspection, causing undesirable stoppages of machine tools and consequently resulting in costs incurred from lost productivity. The present study is concerned with the development of a flute tracking system to segment signals related to each physical flute of a cutter with three flutes used in an end milling operation. The purpose of the system is to monitor the cutting condition for individual flutes separately in order to determine their progressive wear rates and to predict imminent tool failure. The results of this study clearly show that signals associated with each flute can be effectively segmented using the proposed flute tracking system. Furthermore, the results illustrate that by segmenting the sensor signal by flutes it is possible to investigate the wear in each physical cutting edge of the cutting tool. These findings are significant in that they facilitate the online condition monitoring of a cutting tool for each specific flute without the need for operators/engineers to perform manual inspections of the tool.
Abstract: In this paper, partial discharge analysis is performed in cavities artificially created in insulation. The setup is according with Cigre-II Method. Circular Samples created from Perspex Sheet with different configuration with changing number of cavities. Assessment of insulation health can be performed by Partial Discharge measurement as this has been found to be important means of condition monitoring. The experiments are done using MPD 540, which is a modern partial discharge measurement system. By analyzing the PD activity obtained for various voids/cavities, it is observed that the PD voltages show variation for cavity’s diameter, depth even for its ratios. This can be employed for scrutiny of insulation system.
Abstract: Journal bearings used in IC engines are prone to premature
failures and are likely to fail earlier than the rated life due to
highly impulsive and unstable operating conditions and frequent
starts/stops. Vibration signature extraction and wear debris analysis
techniques are prevalent in industry for condition monitoring of
rotary machinery. However, both techniques involve a great deal of
technical expertise, time, and cost. Limited literature is available on
the application of these techniques for fault detection in reciprocating
machinery, due to the complex nature of impact forces that
confounds the extraction of fault signals for vibration-based analysis
and wear prediction. In present study, a simulation model was developed to investigate
the bearing wear behaviour, resulting because of different operating
conditions, to complement the vibration analysis. In current
simulation, the dynamics of the engine was established first, based on
which the hydrodynamic journal bearing forces were evaluated by
numerical solution of the Reynold’s equation. In addition, the
essential outputs of interest in this study, critical to determine wear
rates are the tangential velocity and oil film thickness between the
journals and bearing sleeve, which if not maintained appropriately,
have a detrimental effect on the bearing performance. Archard’s wear prediction model was used in the simulation to
calculate the wear rate of bearings with specific location information
as all determinative parameters were obtained with reference to crank
rotation. Oil film thickness obtained from the model was used as a
criterion to determine if the lubrication is sufficient to prevent contact
between the journal and bearing thus causing accelerated wear. A
limiting value of 1 μm was used as the minimum oil film thickness
needed to prevent contact. The increased wear rate with growing
severity of operating conditions is analogous and comparable to the
rise in amplitude of the squared envelope of the referenced vibration
signals. Thus on one hand, the developed model demonstrated its
capability to explain wear behaviour and on the other hand it also
helps to establish a co-relation between wear based and vibration
based analysis. Therefore, the model provides a cost effective and
quick approach to predict the impending wear in IC engine bearings
under various operating conditions.
Abstract: Maintenance and design engineers have great concern
for the functioning of rotating machineries due to the vibration
phenomenon. Improper functioning in rotating machinery originates
from the damage to rolling element bearings. The status of rolling
element bearings require advanced technologies to monitor their
health status efficiently and effectively. Avoiding vibration during
machine running conditions is a complicated process. Vibration
simulation should be carried out using suitable sensors/ transducers to
recognize the level of damage on bearing during machine operating
conditions. Various issues arising in rotating systems are interlinked
with bearing faults. This paper presents an approach for fault
diagnosis of bearings using neural networks and time/frequencydomain
vibration analysis.
Abstract: In this paper, the experimental study for the instability
of a separator rotor is presented, under dynamic loading response in
the harmonic analysis condition. The global measurement and
analysis of vibration on the cement separator RC500 is carried, the
points of measurement used are radial dots, vertical, horizontal and
oblique. The measures of trends and spectral analysis for
reconnaissance of the main anomalies, the main defects in the
separator and manifestation, the results prove that the defects effect
has a negative effect on the stability of the rotor. Experimentally the
study of the rotor in transient system allowed to determine the
vibratory responses due to the unbalances and various excitations.
Abstract: In this paper, de Laval rotor system has been
characterized by a hinge model and its transient response numerically
treated for a dynamic solution. The effect of the ensuing non-linear
disturbances namely rub and breathing crack is numerically
simulated. Subsequently, three analysis methods: Orbit Analysis, Fast
Fourier Transform (FFT), and Wavelet Transform (WT) are
employed to extract features of the vibration signal of the faulty
system. An analysis of the system response orbits clearly indicates
the perturbations due to the rotor-to-stator contact. The sensitivities
of WT to the variation in system speed have been investigated by
Continuous Wavelet Transform (CWT). The analysis reveals that
features of crack, rubs and unbalance in vibration response can be
useful for condition monitoring. WT reveals its ability to detect nonlinear
signal, and obtained results provide a useful tool method for
detecting machinery faults.
Abstract: Monitoring the conditions of rotating machinery, such
as bearings, is important in order to improve the stability of work.
Acoustic Emission (AE) and vibration analysis are some of the most
accomplished techniques used for this purpose. Acoustic emission
has the ability to detect the initial phase of component degradation.
Moreover, it has been observed that vibration analysis is not as
successful at low rotational speeds (below 100 rpm). This because the
energy generated within this speed region is not detectable using
conventional vibration. From this perspective, this paper has
presented a brief review of using acoustic emission techniques for
monitoring bearing conditions.
Abstract: ESPRIT-TLS method appears a good choice for high
resolution fault detection in induction machines. It has a very high
effectiveness in the frequency and amplitude identification.
Contrariwise, it presents a high computation complexity which
affects its implementation in real time fault diagnosis. To avoid this
problem, a Fast-ESPRIT algorithm that combined the IIR band-pass
filtering technique, the decimation technique and the original
ESPRIT-TLS method was employed to enhance extracting accurately
frequencies and their magnitudes from the wind stator current with
less computation cost. The proposed algorithm has been applied to
verify the wind turbine machine need in the implementation of an online,
fast, and proactive condition monitoring. This type of remote
and periodic maintenance provides an acceptable machine lifetime,
minimize its downtimes and maximize its productivity. The
developed technique has evaluated by computer simulations under
many fault scenarios. Study results prove the performance of Fast-
ESPRIT offering rapid and high resolution harmonics recognizing
with minimum computation time and less memory cost.
