Abstract: The paper presents the influence of non-metallic inclusions on the multi-stage forging process and the mechanical properties of the dodecagon socket bolt used in the automotive industry. The detected metallurgical defect was so large that it directly influenced the mechanical properties of the bolt and resulted in failure to meet the requirements of the mechanical property class. In order to assess the defect, an X-ray examination and metallographic examination of the defective bolt were performed, showing exogenous non-metallic inclusion. The size of the defect on the cross section was 0.531 mm in width and 1.523 mm in length; the defect was continuous along the entire axis of the bolt. In analysis, a finite element method (FEM) simulation of the multi-stage forging process was designed, taking into account a non-metallic inclusion parallel to the sample axis, reflecting the studied case. The process of defect propagation due to material upset in the head area was analyzed. The final forging stage in shaping the dodecagonal socket and filling the flange area was particularly studied. The effect of the defect was observed to significantly reduce the effective cross-section as a result of the expansion of the defect perpendicular to the axis of the bolt. The mechanical properties of products with and without the defect were analyzed. In the first step, the hardness test confirmed that the required value for the mechanical class 8.8 of both bolt types was obtained. In the second step, the bolts were subjected to a static tensile test. The bolts without the defect gave a positive result, while all 10 bolts with the defect gave a negative result, achieving a tensile strength below the requirements. Tensile strength tests were confirmed by metallographic tests and FEM simulation with perpendicular inclusion spread in the area of the head. The bolts were damaged directly under the bolt head, which is inconsistent with the requirements of ISO 898-1. It has been shown that non-metallic inclusions with orientation in accordance with the axis of the bolt can directly cause loss of functionality and these defects should be detected even before assembling in the machine element.
Abstract: This paper discusses the causes of the structural failure in a tower crane. The structural collapse occurred at the upper joints of the extension element used to increase the height of the crane. The extension element consists of a steel lattice structure made with angular profiles and plates joined to the tower element by arc welding. Macroscopic inspection of the sections showed that the break was always observed on the angular profiles at the weld bead edge. The case study shows how, using mechanical characterization, chemical analysis of the steel and macroscopic and microscopic metallographic examinations, it was possible to obtain significant evidence that identified the mechanism causing the breakage. The analyses identified the causes of the structural failure as the use of materials that were not suitable for welding and poor performance in the welding joints.
Abstract: Eventually train accidents occur on railways and for some specific cases it is necessary to use a train rescue with a crane positioned under a platform wagon. These tumbled machines are collected and sent to the machine shop or scrap yard. In one of these cranes that were being used to rescue a wagon, occurred a fall of hoist due to fracture of two large pins. The two pins were collected and sent for failure analysis. This work investigates the main cause and the secondary causes for the initiation of the fatigue crack. All standard failure analysis procedures were applied, with careful evaluation of the characteristics of the material, fractured surfaces and, mainly, metallographic tests using an optical microscope to compare the geometry of the peaks and valleys of the thread of the pins and their respective seats. By metallographic analysis, it was concluded that the fatigue cracks were started from a notch (stress concentration) in the valley of the threads of the pin applied to the right side of the crane (pin 1). In this, it was verified that the peaks of the threads of the pin seat did not have proper geometry, with sharp edges being present that caused such notches. The visual analysis showed that fracture of the pin on the left side of the crane (pin 2) was brittle type, being a consequence of the fracture of the first one. Recommendations for this and other railway cranes have been made, such as nondestructive testing, stress calculation, design review, quality control and suitability of the mechanical forming process of the seat threads and pin threads.
Abstract: Telescopic Front Fork (TFF) used in two wheelers, mainly motorcycle, is made from high strength steel, and is manufactured by high frequency induction welding process wherein hot rolled and pickled coils are used as input raw material for rolling of hollow tubes followed by heat treatment, surface treatment, cold drawing, tempering, etc. The final application demands superior quality TFF tubes w.r.t. surface finish and dimensional tolerances. This paper presents the investigation of two different types of failure of fork during operation. The investigation consists of visual inspection, chemical analysis, characterization of microstructure, and energy dispersive spectroscopy. In this paper, comprehensive investigations of two failed tube samples were investigated. In case of Sample #1, the result revealed that there was a pre-existing crack, known as hook crack, which leads to the cracking of the tube. Metallographic examination exhibited that during field operation the pre-existing hook crack was surfaced out leading to crack in the pipe. In case of Sample #2, presence of internal oxidation with decarburised grains inside the material indicates origin of the defect from slab stage.
Abstract: In this study, characteristics of ATIG welds using ZnO flux on aluminum was investigated and compared with TIG welds. Autogenously AC-ATIG bead on plate welding was applied on Al1050 plate with a coating of ZnO as the flux. Different levels of welding current and flux layer thickness was considered to study the effect of heat input and flux quantity on ATIG welds and was compared with those of TIG welds. Geometrical investigation of the weld cross sections revealed that penetration depth of the ATIG welds with ZnO flux, was increased up to 2 times in some samples compared to the TIG welds. Optical metallographic and Scanning Electron Microscopy (SEM) observations revealed similar microstructures in TIG and ATIG welds. Composition of the ATIG welds slag was also analyzed using X-ray diffraction. In both TIG and ATIG samples, the lowest values of microhardness were observed in the HAZ.
Abstract: In the paper the results of welding of car’s air-conditioning elements are presented. These systems based on, mainly, the environmental unfriendly refrigerants. Thus, the producers of cars will have to stop using traditional refrigerant and to change it to carbon dioxide (R744). This refrigerant is environmental friendly. However, it should be noted that the air condition system working with R744 refrigerant operates at high temperature (up to 150 °C) and high pressure (up to 130 bar). These two parameters are much higher than for other refrigerants. Thus new materials, design as well as joining technologies are strongly needed for these systems. AISI 304 and 316L steels as well as aluminium alloys 5xxx are ranked among the prospective materials. As a joining process laser welding, plasma welding, electron beam welding as well as high rotary friction welding can be applied. In the study, the metallographic examination based on light microscopy as well as SEM was applied to estimate the quality of welded joints. The analysis of welding was supported by numerical modelling based on Sysweld software. The results indicated that using laser, plasma and electron beam welding, it is possible to obtain proper quality of welds in stainless steel. Moreover, high rotary friction welding allows to guarantee the metallic continuity in the aluminium welded area. The metallographic examination revealed that the grain growth in the heat affected zone (HAZ) in laser and electron beam welded joints were not observed. It is due to low heat input and short welding time. The grain growth and subgrains can be observed at room temperature when the solidification mode is austenitic. This caused low microstructural changes during solidification. The columnar grain structure was found in the weld metal. Meanwhile, the equiaxed grains were detected in the interface. The numerical modelling of laser welding process allowed to estimate the temperature profile in the welded joint as well as predicts the dimensions of welds. The agreement between FEM analysis and experimental data was achieved.
Abstract: The research work reported here was aimed at investigating the feasibility of joining high-porosity stainless steel discs and wrought iron bars by friction welding. The sound friction-welded joints were then subjected to a metallurgical investigation and an analysis of failure resulting from tensile loading. Discs having 50 mm diameter and 10 mm thickness were produced by loose sintering of stainless steel powder at a temperature of 1350 oC in an argon atmosphere for one hour. Minor machining was then carried out to control the dimensions of the discs, and the density of each disc could then be determined. The level of porosity was calculated and was found to be about 40% in all of those discs. Solid wrought iron bars were also machined to facilitate tensile testing of the joints produced by friction welding. Using our previously gained experience, the porous stainless steel disc and the wrought iron tube were successfully friction welded. SEM was employed to examine the fracture surface after a tensile test of the joint in order to determine the type of failure. It revealed that the failure did not occur in the joint, but rather in the in the porous metal in the area adjacent to the joint. The load carrying capacity was actually determined by the strength of the porous metal and not by that of the welded joint. Macroscopic and microscopic metallographic examinations were also performed and showed that the welded joint involved a dense heat-affected zone where the porous metal underwent densification at elevated temperature, explaining and supporting the findings of the SEM study.
Abstract: Increasing demands of contemporary applications for high strength and lightweight materials prompted the development of metal-matrix composites (MMCs). After the discovery of carbon nanotubes (CNTs) in 1991 (revealing an excellent set of mechanical properties) became one of the most promising strengthening materials for MMC applications. Additionally, the relatively low density of the nanotubes imparted high specific strengths, making them perfect strengthening material to reinforce MMCs. In the present study, aluminum-multiwalled carbon nanotubes (Al-MWCNTs) composite was prepared in an air induction furnace. The dispersion of the nanotubes in molten aluminum was assisted by inherent string action of induction heating at 790°C. During the fabrication process, multifunctional fluxes were used to avoid oxidation of the nanotubes and molten aluminum. Subsequently, the melt was cast in to a copper mold and cold rolled to 0.5 mm thickness. During metallographic examination using a scanning electron microscope, it was observed that the nanotubes were effectively dispersed in the matrix. The mechanical properties of the composite were significantly increased as compared to pure aluminum specimen i.e. the yield strength from 65 to 115 MPa, the tensile strength from 82 to 125 MPa and hardness from 27 to 30 HV for pure aluminum and Al-CNTs composite, respectively. To recognize the associated strengthening mechanisms in the nanocomposites, three foremost strengthening models i.e. shear lag model, Orowan looping and Hall-Petch have been critically analyzed; experimental data were found to be closely satisfying the shear lag model.
Abstract: In this study, the butt welding of the commercial AZ31 magnesium alloy sheets have been carried out by using Tungsten Inert Gas (TIG) welding process with alternative and pulsed current. Welded samples were examined with regards to hardness and microstructure. Despite some recent developments in welding of magnesium alloys, they have some problems such as porosity, hot cracking, oxide formation and so on. Samples of the welded parts have undergone metallographic and mechanical examination. Porosities and homogeneous micron grain oxides were rarely observed. Orientations of the weld microstructure in terms of heat transfer also were rarely observed and equiaxed grain morphology was dominant grain structure as in the base metal. As results, fusion zone and few locations of the HAZ of the welded samples have shown twin’s grains. Hot cracking was not observed for any samples. Weld bead geometry of the welded samples were evaluated as normal according to welding parameters. In the results, conditions of alternative and pulsed current and the samples were compared to each other with regards to microstructure and hardness.
Abstract: The nickel-manganese (Ni-Mn) alloy coating prepared
from DC electrodeposition process in sulphamate bath was studied.
The effects of process parameters, such as current density and
electrolyte composition, on the cathodic current efficiency,
microstructure, internal stress and mechanical properties were
investigated. Because of its crucial effect on the application to the
electroforming of microelectronic components, the development of
low internal stress coating with high leveling power was emphasized.
It was found that both the coating’s manganese content and the
cathodic current efficiency increased with the raise in current density.
In addition, the internal stress of the deposited coating showed
compressive nature at low current densities while changed to tensile
one at higher current densities. Moreover, the metallographic
observation, X-ray diffraction measurement, and polarization curve
measurement were conducted. It was found that the Ni-Mn coating
consisted of nano-sized columnar grains and the maximum hardness of
the coating was associated with (111) preferred orientation in the
microstructure. The grain size was refined along with the increase in
the manganese content of the coating, which accordingly, raised its
hardness and resistance to annealing softening. In summary, the
Ni-Mn coating prepared at lower current density of 1-2 A/dm2 had low
internal stress, high leveling power, and better corrosion resistance.
Abstract: Since 1920, the industry has almost completely
changed the rivets production techniques for the manufacture of
permanent welding join production of structures and manufacture of
other products. The welding arc is the process more widely used in
industries. This is accomplished by the heat of an electric arc which
melts the base metal while the molten metal droplets are transferred
through the arc to the welding pool, protected from the atmosphere
by a gas curtain. The GMAW (Gas metal arc welding) process is
influenced by variables such as: current, polarity, welding speed,
electrode: extension, position, moving direction; type of joint,
welder's ability, among others. It is remarkable that the knowledge
and control of these variables are essential for obtaining satisfactory
quality welds, knowing that are interconnected so that changes in one
of them requiring changes in one or more of the other to produce the
desired results. The optimum values are affected by the type of base
metal, the electrode composition, the welding position and the quality
requirements. Thus, this paper proposes a new methodology, adding
the variable vibration through a mechanism developed for GMAW
welding, in order to improve the mechanical and metallurgical
properties which does not affect the ability of the welder and enables
repeatability of the welds made. For confirmation metallographic
analysis and mechanical tests were made.
Abstract: This paper aims to study the effect of cold work
condition on the microstructure of Cu-1.5wt%Ti, and Cu-3.5wt%Ti
and hence mechanical properties. The samples under investigation
were machined, and solution heat treated. X-ray diffraction technique
is used to identify the different phases present after cold deformation
by compression and also different heat treatment and also measuring
the relative quantities of phases present. The metallographic
examination is used to study the microstructure of the samples. The
hardness measurements were used to indicate the change in
mechanical properties. The results are compared with the mechanical
properties obtained by previous workers. Experiments on cold
compression followed by aging of Cu-Ti alloys have indicated that
the most efficient hardening of the material results from continuous
precipitation of very fine particles within the matrix. These particles
were reported to be β`-type, Cu4Ti phase. The β`-β transformation
and particles coarsening within the matrix as well as long grain
boundaries were responsible for the overaging of Cu-1.5wt%Ti and
Cu-3.5wt%Ti alloys. It is well known that plate-like particles are β –
type, Cu3Ti phase. Discontinuous precipitation was found to start at
the grain boundaries and expand into grain interior. At the higher
aging temperature, a classic Widmanstätten morphology forms giving
rise to a coarse microstructure comprised of α and the equilibrium
phase β. Those results were confirmed by X-ray analysis, which
found that a few percent of Cu3Ti, β precipitates are formed during
aging at high temperature for long time for both Cu- Ti alloys (i.e.
Cu-1.5wt%Ti and Cu-3.5wt%Ti).
Abstract: Composite material based on Fe3Si micro-particles
and Mn-Zn nano-ferrite was prepared using powder metallurgy
technology. The sol-gel followed by autocombustion process was
used for synthesis of Mn0.8Zn0.2Fe2O4 ferrite. 3 wt.% of mechanically
milled ferrite was mixed with Fe3Si powder alloy. Mixed micro-nano
powder system was homogenized by the Resonant Acoustic Mixing
using ResodynLabRAM Mixer. This non-invasive homogenization
technique was used to preserve spherical morphology of Fe3Si
powder particles. Uniaxial cold pressing in the closed die at pressure
600 MPa was applied to obtain a compact sample. Microwave
sintering of green compact was realized at 800°C, 20 minutes, in air.
Density of the powders and composite was measured by
Hepycnometry. Impulse excitation method was used to measure
elastic properties of sintered composite. Mechanical properties were
evaluated by measurement of transverse rupture strength (TRS) and
Vickers hardness (HV). Resistivity was measured by 4 point probe
method. Ferrite phase distribution in volume of the composite was
documented by metallographic analysis.
It has been found that nano-ferrite particle distributed among
micro- particles of Fe3Si powder alloy led to high relative density
(~93%) and suitable mechanical properties (TRS >100 MPa, HV
~1GPa, E-modulus ~140 GPa) of the composite. High electric
resistivity (R~6.7 ohm.cm) of prepared composite indicate their
potential application as soft magnetic material at medium and high
frequencies.
Abstract: Asymmetric incremental sheet forming (AISF) could significantly reduce costs incurred by the fabrication of complex industrial components with a minimal environmental impact. The AISF experiments were carried out on commercially pure titanium (Ti-Gr2), Timetal (15-3-3-3) alloy, and Ti-6Al-4V (Ti-Gr5) alloy. A special testing geometry was used to characterize the titanium alloys properties from the point of view of the forming zone and titanium structure effect. The structure and properties of the materials were assessed by means of metallographic analyses and microhardness measurements.The highest differences in the parameters assessed as a function of the sampling zone were observed in the case of alpha-phase Ti-Gr2at the expense of the most substantial sheet thinning occurrence. A springback causes a smaller stored deformation in Timetal (β alloy) resulting in less pronounced microstructure refinement and microhardness increase. Ti-6Al-4V alloy exhibited early failure due to its poor formability at ambient temperature.
Abstract: Shear spinning is closely related to the asymmetric incremental sheet forming (AISF) that could significantly reduce costs incurred by the fabrication of complex aeronautical components with a minimal environmental impact. The spinning experiments were carried out on commercially pure titanium (Ti-Gr2) and Ti-6Al-4V (Ti-Gr5) alloy. Three forming modes were used to characterize the titanium alloys properties from the point of view of different spinning parameters. The structure and properties of the materials were assessed by means of metallographic analyses and microhardness measurements. The highest value wall angle failure limit was achieved using spinning parameters mode for both materials. The feed rate effect was observed only in the samples from the Ti-Gr2 material, when a refinement of the grain microstructure with lower feed rate and higher tangential speed occurred. Ti-Gr5 alloy exhibited a decrease of the microhardness at higher straining due to recovery processes.
Abstract: Most buildings have been using anchor bolts
commonly for installing outdoor advertising structures. Anchor bolts
of common carbon steel are widely used and often installed
indiscriminately by inadequate installation standards. In the area
where strong winds frequently blow, falling accidents of outdoor
advertising structures can occur and cause a serious disaster, which is
very dangerous and to be prevented. In this regard, the development of
high-performance anchor bolts is urgently required. In the present
study, 25Cr-8Ni-1.5Si-1Mn-0.4C alloy was produced by traditional
vacuum induction melting (VIM) for the application of anchor bolt.
The alloy composition is revealed as a duplex microstructure from
thermodynamic phase analysis by FactSage® and confirmed by
metallographic experiment. Addition of Nitrogen to the alloy was
found to reduce the ferritic phase domain and significantly increase the
hardness and the tensile strength. Microstructure observation revealed
mixed structure of austenite and ferrite with fine carbide distributed
along the grain and phase boundaries.
Abstract: In this paper, the wear of high speed steel hobs during
hobbing has been studied. The wear mechanisms are strongly
influenced by the choice of cutting speed. At moderate and high
cutting speeds three major wear mechanisms were identified:
abrasion, mild adhesive and severe adhesive. The microstructure and
wear behavior of two high speed steel grades (M2 and ASP30) has
been compared. In contrast, a variation in chemical composition or
microstructure of HSS tool material generally did not change the
dominant wear mechanism. However, the tool material properties
determine the resistance against the operating wear mechanism and
consequently the tool life. The metallographic analysis and wear
measurement at the tip of hob teeth included scanning electron
microscopy and stereoscope microscopy. Roughness profilometery is
used for measuring the gear surface roughness.
Abstract: This research was conducted to develop a correlation
between microstructure of HSLA steel and the mechanical properties
that occur as a result of both laser and mechanical forming processes
of the metal. The technique of forming flat metals by applying laser
beams is a relatively new concept in the manufacturing industry.
However, the effects of laser energy on the stability of metal alloy
phases have not yet been elucidated in terms of phase
transformations and microhardness. In this work, CO2 laser source
was used to irradiate the surface of a flat metal then the
microstructure and microhardness of the metal were studied on the
formed specimen. The extent to which the microstructure changed
depended on the heat inputs of up to 1000 J/cm2 with cooling rates of
about 4.8E+02 K/s. Experimental results revealed that the irradiated
surface of a HSLA steel had transformed to austenitic structure
during the heating process.
Abstract: Within this work High Temperature Single Impact
Studies were performed to evaluate deformation mechanisms at
different energy and momentum levels. To show the influence of
different microstructures and hardness levels and their response to
single impacts four different materials were tested at various
temperatures up to 700°C. One carbide reinforced NiCrBSi based
Metal Matrix Composite and three different steels were tested. The
aim of this work is to determine critical energies for fracture
appearance and the materials response at different energy and
momenta levels. Critical impact loadings were examined at elevated
temperatures to limit operating conditions in impact dominated
regimes at elevated temperatures. The investigations on the
mechanisms were performed using different means of microscopy at
the surface and in metallographic cross sections. Results indicate
temperature dependence of the occurrence of cracks in hardphase
rich materials, such as Metal Matrix Composites High Speed Steels
and the influence of different impact momenta at constant energies
on the deformation of different steels.
Abstract: The effect of different tempering temperatures and heat treatment times on the corrosion resistance of austenitic stainless steels in oxalic acid was studied in this work using conventional weight loss and electrochemical measurements. Typical 304 and 316 stainless steel samples were tempered at 150oC, 250oC and 350oC after being austenized at 1050oC for 10 minutes. These samples were then immersed in 1.0M oxalic acid and their weight losses were measured at every five days for 30 days. The results show that corrosion of both types of ASS samples increased with an increase in tempering temperature and time and this was due to the precipitation of chromium carbides at the grain boundaries of these metals. Electrochemical results also confirm that the 304 ASS is more susceptible to corrosion than 316 ASS in this medium. This is attributed to the molybdenum in the composition of the latter. The metallographic images of these samples showed non–uniform distribution of precipitated chromium carbides at the grain boundaries of these metals and unevenly distributed carbides and retained austenite phases which cause galvanic effects in the medium.
