Abstract: Resistance spot welding (RSW) has been used widely to join sheet metals. It has been a challenge to get required weld quality in spot welding of dissimilar thickness materials. Weld parameters are not generally available in standards for thickness beyond 4mm. This paper presents the welding process design and parameter optimization of RSW used in joining of low carbon steel sheet of thickness 0.8 mm and metal strips of cross section 10 x 5mm for electrical motor applications. Taguchi quality design was adopted for weld current and time optimization using L9 orthogonal array. Optimum process parameters (current- 3.5kA and time- 10 cycles) were obtained from the Taguchi analysis and shear test results. Confirmation experiment result revealed that the weld quality was within acceptable interval. Further, numerical simulation of RSW process was carried out with selected weld parameters to quantify the temperature at faying surface and check for formation of appropriate nugget. The nugget geometry measured after peel test and predicted from numerical validation method were similar and in accordance with the standards.
Abstract: Taguchi approach was applied to determine the most influential control factors which will yield better tensile strength of the joints of pulse TIG welded 70/30 Cu-Ni alloy. In order to evaluate the effect of process parameters such as pulse frequency, peak current, base current and welding speed on tensile strength of Pulsed current TIG welded 70/30 Cu-Ni alloy of 5 mm thickness, Taguchi parametric design and optimization approach was used. Through the Taguchi parametric design approach, the optimum levels of process parameters were determined at 95% confidence level. The results indicate that the Pulse frequency, peak current, welding speed and base current are the significant parameters in deciding the tensile strength of the joint. The predicted optimal values of tensile strength of Pulsed current Gas tungsten arc welding (PC GTAW) of 70/30 Cu-Ni alloy welds are 368.8MPa.
Abstract: The numerical simulation of the crack welding process is reported in this paper. The thermo-electro-structural coupled-field finite element analysis is adopted to investigate the welding process of crack surfaces. In the simulation, the pressure-dependent and temperature-dependent electrical contact conditions are considered. From the results, the crack surfaces can melt and weld together under the compressive load and electric current. The contact pressure effect must be considered in the finite element analysis to obtain more practical results.
Abstract: Tungsten Inert Gas (TIG) welding is a high quality welding process used to weld the thin metals and their alloy. 5083 Aluminium alloys play an important role in engineering and metallurgy field because of excellent corrosion properties, ease of fabrication and high specific strength coupled with best combination of toughness and formability.
TIG welding technique is one of the precise and fastest processes used in aerospace, ship and marine industries. TIG welding process is used to analyze the data and evaluate the influence of input parameters on tensile strength of 5083 Al-alloy specimens with dimensions of 100mm long x 15mm wide x 5mm thick. Welding current (I), gas flow rate (G) and welding speed (S) are the input parameters which effect tensile strength of 5083 Al-alloy welded joints. As welding speed increased, tensile strength increases first till optimum value and after that both decreases by increasing welding speed further. Results of the study show that maximum tensile strength of 129 MPa of weld joint are obtained at welding current of 240 Amps, gas flow rate of 7 Lt/min and welding speed of 98 mm/min. These values are the optimum values of input parameters which help to produce efficient weld joint that have good mechanical properties as a tensile strength.
Abstract: This paper presents the results of a study aimed at establishing the temperature distribution during the welding of aluminum alloy plates by Pulsed Current Gas Tungsten Arc Welding (PCGTAW) and Constant Current Gas Tungsten Arc Welding (CCGTAW) processes. Pulsing of the GTA welding current influences the dimensions and solidification rate of the fused zone, it also reduces the weld pool volume hence a narrower bead. In this investigation, the base material considered was aluminum alloy AA 6351 T6, which is finding use in aircraft, automobile and high-speed train components. A finite element analysis was carried out using ANSYS, and the results of the FEA were compared with the experimental results. It is evident from the study that the finite element analysis using ANSYS can be effectively used to model PCGTAW process for finding temperature distribution.
Abstract: This study is about the orbital TIG welding robot system which travels on the guide rail installed on the pipe, and welds and tracks the pipe seam using the LVS (Laser Vision Sensor) joint profile data. The orbital welding robot system consists of the robot, welder, controller, and LVS. Moreover we can define the relationship between welding travel speed and wire feed speed, and we can make the linear equation using the maximum and minimum amount of weld metal. Using the linear equation we can determine the welding travel speed and the wire feed speed accurately corresponding to the area of weld captured by LVS. We applied this orbital TIG welding robot system to the stainless steel or duplex pipe on DSME (Daewoo Shipbuilding and Marine Engineering Co. Ltd.,) shipyard and the result of radiographic test is almost perfect. (Defect rate: 0.033%).
Abstract: This paper summarizes and presents main results of an in-depth numerical analysis dealing with the shear buckling resistance of aluminum plate girders. The studies conducted have permitted the development of a simple design expression to determine the critical shear buckling stress in aluminum web panels. This expression takes into account the effects of reduction of strength in aluminum alloys due to welding process. Ultimate shear resistance (USR) of plate girders can be obtained theoretically using Cardiff theory or Hӧglund’s theory. USR of aluminum alloy plate girders predicted theoretically using BS8118 appear inconsistent when compared with test data. Theoretical predictions based on Hӧglund’s theory, are more realistic. Cardiff theory proposed to predict the USR of steel plate girders only. Welded aluminum alloy plate girders studied experimentally by others; the USR resulted from tests are reviewed. Comparison between the test results with the values obtained from Hӧglund’s theory, BS8118 design method and Cardiff theory performed theoretically. Finally, a new equation based on Cardiff tension-field theory, proposed to predict theoretically the USR of aluminum plate girders.
Abstract: The design of temperature measuring approach for a re-configured milling machine to produce friction stir welds is reported in this paper. The product design specifications for the redesigning of a milling machine were first outlined and the ranking criteria were determined. Three different concepts were generated for the temperature measurement on the reconfigured system and the preferred or the best concept was selected based on the set design ranking criteria. Further simulation and performance analysis was then conducted on the concept. The Infrared Thermography (IRT) concept was selected for the temperature measurement among other concepts generated because it is an ideal and most effective system of measurement in this regard.
Abstract: Experimental study was conducted to assess personal welding fumes exposure toward welders during an aluminum metal inert gas (MIG) process. The welding process was carried out by a welding machine attached to a Computer Numerical Control (CNC) workbench. A dummy welder was used to replicate welder during welding works and was attached with sampling pumps and filter cassettes for welding fumes sampling. Direct reading instruments to measure air velocity, humidity, temperature and particulate matter with diameter size 10µm or less (PM10) were located behind the dummy welder and parallel to the neck collar level to make sure the measured welding fumes exposure were not being influenced by other factors. Welding fumes exposure during standing and sitting position with and without the usage of local exhaust ventilation (LEV) was investigated. Welding fume samples were then digested and analyzed by using inductively coupled plasma mass spectroscopy (ICP-MS) according to ASTM D7439-08 method. The results of the study showed the welding fume exposure during sitting was lower compared to standing position. LEV helped reduce aluminum and lead exposure to acceptable levels during standing position. However during sitting position reduction of exposure was smaller. It can be concluded that welder position and the correct positioning of LEV should be implemented for effective exposure reduction.
Abstract: Thermite welding is mainly used in world. The
reasons why the thermite welding method is widely used are
that the equipment has good mobility and total working time
of that is shorter than that of the enclosed arc welding method
on site. Moreover, the operating skill, which required for
thermite welding, is less than that of for enclosed arc welding.
In the present research work, heat treatment and combined
'expulsion and heat treatment' techniques were used improve
the mechanical properties and weldment structure. The
specimens were cut in the transverse direction from expulsion
with Heat treated and heat treated Thermite Welded rails.
Specimens were prepared according to AWS standard and
subjected to tensile test, Impact test and hardness and their
results were tabulated. Microstructural analysis was carried
out with the help of SEM. Then analyze to effect of heat
treated and 'expulsion with heat treated' with the properties of
their thermite welded rails. Compare the mechanical and
microstructural properties of thermite welded rails between
heat expulsion with heat treated and heat treated. Mechanical
and microstructural response expulsion with heat treated
thermite welded rail is higher value as compared to heat
treatment.
Abstract: Electron back-scattered diffraction was used to follow the evolution of microstructure from the base metal to the stir zone (SZ) in a duplex stainless steel subjected to friction stir welding. In the stir zone (SZ), a continuous dynamic recrystallization (CDRX) was evidenced for ferrite, while it was suggested that a static recrystallization together with CDRX may occur for austenite. It was found that ferrite and austenite grains in the SZ take a typical shear texture of bcc and fcc materials respectively.
Abstract: Microplasma welding is a less expensive alternative to
laser welding in dental technology. The aim of the study was to
highlight discontinuities present in the microplasma welded joints of
dental base metal alloys by visual analysis. Five base metal alloys
designated for fixed prostheses manufacture were selected for the
experiments. Using these plates, preliminary tests were conducted by
microplasma welding in butt joint configuration, without filler
material, bilaterally and with filler material, proper for each base
metal. Macroscopic visual inspection was performed to assess
carefully the irregularities in the welds. Electron microscopy allowed
detection of discontinuities that are not visible to the eye and
revealing details regarding location, trajectory, morphology and size
of discontinuities. Supplementing visual control with microscopic
analysis allows to detect small discontinuities, which escapes the
macroscopic control and to make a detailed study of the weld.
Abstract: In this study, the performance of a high-frequency arc
welding machine including a two-switch inverter is analyzed. The
control of the system is achieved using two different control
techniques i- fuzzy logic control (FLC) ii- state space averaging
based sliding control. Fuzzy logic control does not need accurate
mathematical model of a plant and can be used in nonlinear
applications. The second method needs the mathematical model of
the system. In this method the state space equations of the system are
derived for two different “on" and “off" states of the switches. The
derived state equations are combined with the sliding control rule
considering the duty-cycle of the converter. The performance of the
system is analyzed by simulating the system using SIMULINK tool
box of MATLAB. The simulation results show that fuzzy logic
controller is more robust and less sensitive to parameter variations.
Abstract: The characterization and modeling of the dynamic
behavior of many built-up structures under vibration conditions is still
a subject of current research. The present study emphasizes the
theoretical investigation of slip damping in layered and jointed
welded cantilever structures using finite element approach.
Application of finite element method in damping analysis is relatively
recent, as such, some problems particularly slip damping analysis has
not received enough attention. To validate the finite element model
developed, experiments have been conducted on a number of mild
steel specimens under different initial conditions of vibration. Finite
element model developed affirms that the damping capacity of such
structures is influenced by a number of vital parameters such as;
pressure distribution, kinematic coefficient of friction and micro-slip
at the interfaces, amplitude, frequency of vibration, length and
thickness of the specimen. Finite element model developed can be
utilized effectively in the design of machine tools, automobiles,
aerodynamic and space structures, frames and machine members for
enhancing their damping capacity.
Abstract: This study demonstrates the feasibility of joining the commercial pure copper plates by friction stir welding (FSW). Microstructure, microhardness and tensile properties in terms of the joint efficiency were found 94.03 % compare to as receive base material (BM). The average hardness at the top was higher than bottom. Hardness of weld zone was higher than the base material. Different microstructure zones were revealed by optical microscopy and scanning electron microscopy. The stirred zone (SZ) exhibited primary two phases namely, recrystallized grains and fine precipitates in matrix of copper.
Abstract: A welded structure must be inspected to guarantee that the weld quality meets the design requirements to assure safety and reliability. However, X-ray image analyses and defect recognition with the computer vision techniques are very complex. Most difficulties lie in finding the small, irregular defects in poor contrast images which requires pre processing to image, extract, and classify features from strong background noise. This paper addresses the issue of designing methodology to extract defect from noisy background radiograph with image processing. Based on the use of actives contours this methodology seems to give good results
Abstract: Constant amplitude fatigue crack growth (FCG) tests
were performed on dissimilar metal welded plates of Type 316L
Stainless Steel (SS) and IS 2062 Grade A Carbon steel (CS). The
plates were welded by TIG welding using SS E309 as electrode. FCG
tests were carried on the Side Edge Notch Tension (SENT)
specimens of 5 mm thickness, with crack initiator (notch) at base
metal region (BM), weld metal region (WM) and heat affected zones
(HAZ). The tests were performed at a test frequency of 10 Hz and at
load ratios (R) of 0.1 & 0.6. FCG rate was found to increase with
stress ratio for weld metals and base metals, where as in case of
HAZ, FCG rates were almost equal at high ΔK. FCG rate of HAZ of
stainless steel was found to be lowest at low and high ΔK. At
intermediate ΔK, WM showed the lowest FCG rate. CS showed
higher crack growth rate at all ΔK. However, the scatter band of data
was found to be narrow. Fracture toughness (Kc) was found to vary
in different locations of weldments. Kc was found lowest for the
weldment and highest for HAZ of stainless steel. A novel method of
characterizing the FCG behavior using an Infrared thermography
(IRT) camera was attempted. By monitoring the temperature rise at
the fast moving crack tip region, the amount of plastic deformation
was estimated.
Abstract: Friction Stir Welding is a solid state welding technique which can be used to produce sound welds between similar and dissimilar materials. Dissimilar welds which include welds between the different series of aluminium alloys, aluminium to magnesium, steel and titanium has been successfully produced by many researchers. This review covers the work conducted in the above mentioned materials and further concludes by showing the need to fully understand the FSW process in order to expand the latter industrially.
Abstract: Today automobile and aerospace industries realise Laser Beam Welding for a clean and non contact source of heating and fusion for joining of sheets. The welding performance is mainly based on by the laser welding parameters. Some concepts related to Artificial Neural Networks and how can be applied to model weld bead geometry and mechanical properties in terms of equipment parameters are reported in order to evaluate the accuracy and compare it with traditional modeling schemes. This review reveals the output features of Titanium and Aluminium weld bead geometry and mechanical properties such as ultimate tensile strength, yield strength, elongation and reduction of the area of the weld using Artificial Neural Network.
Abstract: To investigate the behavior of sheet metals during
forming tailor welded blanks (TWB) of various thickness made via
Co2 Laser welding are under consideration. These blanks are formed
used two different forming methods of rubber as well as the
conventional punch and die methods. The main research objective is
the effects of using a rubber die instead of a solid one the
displacement of the weld line and the press force needed for forming.
Specimens with thicknesses of 0.5, 0.6, 0.8 and 1mm are subjected to
Erichsen two dimensional tests and the resulted force for each case
are compared. This is followed by a theoretical and numerical study
of press force and weld line displacement. It is concluded that using
rubber pad forming (RPF) causes a reduction in weld line
displacement and an increase in the press force.
